Title: 1967 Dodge Travco Build (Polly Luna)

Hi everyone, I'm typically over at the Facebook pages but I really wanted to find a place to fully document the journey we have been making on out newly aquired 1967 Dodge Travco.

The wife and I have been camping for years, started tent camping on both coasts in the early 2000's. We then went on to purchase a solid 1972 VW Bus. We tinkered on the VW and generally tooled around the Midwest for a few years until the the kids came. Unfortunately, the little bus is tight for two and impossible for 4 so we quickly moved on to a pop-up camper. While our Fleetwood is very nice and huge (2 king beds), it just isn't to our liking. When the Third child came last year we decided it was time to move into a motorhome again. The ease of travel and setup will easily pay for the gas expenses, plus Class A's are just plain cool.

I've been in to classic cars since I was 13 and purchased my first vehicle (a 1950 Dodge Ram). As long as I have been into old cars, the wife has been into Disney. So this year we decided we would combine the two, restoring an old RV to head for a two week trip from Wisconsin to Florida at the end of November. (I know we are crazy right!)

We looked high and low, saw several older GMC motorhomes but nothing felt right. Then we saw this 1967 Dodge Travco and we were hooked.

Growing up my parents had a 1971 Travco and I had many fond memories of that old rig that it just made sense. The old girl was located 2 hours from our house and had spent her whole life in the area. Polly Luna has a 318CI Poly motor, it is a strong engine (good for a little over 200hp) with approximately 10K on a rebuild. The plan for the foreseeable future is to fix up the interior and paint the exterior. Mechanically she seems very solid, but we have some work to do on that end. She ran strong on the way home. We purchased her in early June and have made a lot of headway in the last few months, but more of that to come later. Great video.  Even watched the second one on the interior remodel.  Looking good.  You are all going to have fun with that.  Keep up the good work.

What led from a simple floor replacement to the above photo you ask? Well a storm, no not the regular water damage or water infiltration but a poop storm. When I was pulling down the ceiling panels to replace them it rained mouse poop, tons and tons of mouse poop. You could even say I may have had a mouse poop shower. The smell was horrible and there wasn't much left for me to do but gut. The wife wouldn't sleep in it until it was all gone. So out came everything!

After taking down the first ceiling panel we moved on to the refinishing the cabinets. It was a good thing too as when we removed the trim the upper cabinet tried to fall down. Apparently, the upper screws had broken over the years resulting in the chrome trim being the only thing holding it up. We re-secured the cabinet to the metal structure, sanded all of the green off and painted.

Then it was off to the store for some wood. We went with 4X8 Sheets of 1/4" 3 ply Birch for the walls and 1/8" 4x8 Birch door skins for the ceiling.

Once all the wood was back and all the interior panels were removed, the work of fitting the new birch began. I cut out the panels using a router to trace the old panel at the same time as cutting it out. It worked pretty well (note that the wavy edges in the new panels are the same as the old)

Sorry about your luck.  Yes, be very mindful if you feel nauseous in the next couple days.  I have personally known people who succumbed to Hantavirus.  So far in mine, my dirtiest area was over the dinette in the false bottom in the overhead cupboard on the same side as the kitchen cabinet.  I know that as I rebuild, I will be sealing off the different cabinets and compartments to try to limit any opportunities for rodents to contaminate the whole thing again.  But yours looked very good… I didn't expect your findings.

Thanks for the concern. However, these pictures are a few months old, so I don't think I have much to worry about.

Next we started working on the floors. We used a thick felt underlayment that adds a ton of insulation and sound reading. As an added bonus it makes the floor feel super soft

With the majority of the interior work done, we switched gears to doing the body work. The paint was not in the best shape and there were very large crazing cracks running down all of the red areas in of the body. I suspect that what ever the Previous Owner used to paint was not compatible with the body work. There was little to no crazing in most of the white areas. We've never done body work so this is all new to us, but we figured we needed to start with sanding.

Seeing the holes in the bondo and the fact that I could move the fiberglass under neath it I decided to dig it out and investigate. This is what I found underneath:

That's the nice thing about fiberglass.  You can make repairs and will not even be able to tell they have been fixed.  Rick

Note: Fiberglass must be repaired useing fiberglass cloth and fiberglass liquid. You cannot make repairs with Bondo  Though that can be used to make a smooth surface after repair  Frank

Thanks for the comments. I've really enjoyed the work thus far, even when it is more than a little frustrating.


So at some point a Previous owner went out and bought a cheap-o door handle because the nice sleek original door handle broke. I know what your thinking, but TravcoJosh the PO could have just went out and purchased a replacement door handle for $60. But where would the fun in that be for the next couple of guys down the line. Needless to say I bought a correct replacement and got to work.

After removing all of the paint I welded a panel in behind the door skin then another filler panel on top. I know this is ugly, but it holds and plugged the massive hole.

After the Slick Sand we sanded the entire door to 320grit, then shot it with 2K urethane and sanded to 400 grit. Just today we were able to start shooting paint.

Ok, I've shown hints and clues about what is going on in the rig up to now but haven't really shown the full blown process.

I had hoped that it would sand out so we started with 80 grit and sanded the body.

Unfortunately, the cracks were not in the paint but in the fiberglass. The only way to fix the issue is to fill the cracks. I choose to use the fiberglass reinforced bondo for this process.

This was then sanded to 80grit using an orbital sander. This takes a very long time to sand bondo off of a 27' long motorhome. The following image represents about an hour's worth of work.

Then finished the glassing on the front to add strength.

We finished the body off by removing the 4 black vinyl stripes that ran the length of the body and finally sanding Polly Luna's entire body to 80 grit.

Thank you both, it's been a long summer of work but totally worth it. We had originally planned on hiring out the paint and body to give us more time to work on other things before our big trip in November. But the only place in the area that would talk to us about painting it wanted $24,000  N:(
They had 9 hours of fiberglass work, 80 hours of prep work, 90 hours to lay down 1 color of paint and another 20 hours to lay down a second color of paint. Yep that's a big NOPE. However, I've learned a lot about body work and have enjoyed my time and feel that it was well spent. Now if the rig breaks down on the way I might not feel that way. lol. When it's all said in done I think I will have around 2,000 in paint and supplies (you need a LOT of sand paper)

When we left off with the last post all of the holes had been filled, glass had been glassed and sanding had been sanded to 80 grit. Now it was time for it to leave the front yard and go to the back where it would be for the few weeks for paint. We began the painting process with tape, a lot of tape.

Then we went over the entire body with a rag and acetone to remove any dirt and build up off of the surface before paint.(We've done this before every application of paint) For the initial high build primer we used a product called Slick Sand. We bought it from Eastwood along with a sanding block kit and a 2K primer. The Slick Sand is some pretty nasty stuff. It hardens up very fast and is almost impossible to remove from the spray gun. So we purchased a very cheap ($20) siphon gun with the correct 2.0 nozzle from Harbor Freight. Even running paint thinner through the gun between every quart did not prevent it from becoming a clogged brick by the next day. We did two coats (not including the roof) and it took 2 3/4 gallons.

Then on to the sanding. I used a 17" sanding board to knock most of the Slick Sand down to 320grit. This process took somewhere between 5 and 6 hours of sanding ( I did not have any help for this day and my arms are still sore).

Of course spending all of that time up close and personal with the body work exposed areas that needed more filler. We used glazing putty on small pin holes and filler on larger stuff. Then we shot the hole thing with two coats of the 2K Urethane primer to seal the slick sand and to build up the body some more. This took about 1 3/4 gallons (again we didn't do the roof).

This was then hand sanded to 400 grit (sorry no after pictures) We used the 17" board to knock down the highs and then went over the lows with a small palm sized board to smooth out the roughness. There's really no way to take the waves out of a 50 year old fiberglass motorhome. This took another 10+ hours of sanding (spread between 3 people).

WOW, That is a lot of work. There are two things you did that bother me. One just created more work for you but the other might come back to bite you. First was priming over 80 grit sanding. I never prime over more than 180. 180 provides more than enough bite and it saves a lot of sanding. On newer glass I would go to 240 but with the old glass 180 would have been good and you could have gotten away with a medium primer. Fast dry also scares me as sometimes it does not stick well if it drys too fast. The other problem I saw was the rear fender repair. You should have ground out the crack and progressively filled it with glass fibers pulled from a piece of mat. That would have been much stronger. Sorry, I am a perfectionist, it is a disease. D:oH! It looks good though, are you going to paint the roof?
When it comes time to lay paint down you might want to build some sort of scaffold, even boards between two ladders. It is best to spray long sections instead of short section like you are doing from a ladder. You will tend to get wet on dry areas that way and the finish will be splotchy. Choose your reducer to match the temperatur you will be painting in, you do not want it to dry to fast or you will get orange peel. Too slow and it can blush.

Thanks for the reply Rick. The Slick Sand is meant to cover 80 grit (you do not need to sand more than that). Which is one of the major factors in choosing it, I wouldn't need to sand the body more than I absolutely had too  :)rotflmao  Sanding to 180 is a waste of time and energy when using Slick Sand as it fills down to 50 grit scratches with two coats (4-6mil). It was prepared per directions (super simple pour a quart and add the pre measured hardner) Slick Sand is not a primer but a high build urethane. It is more like a sprayable body filler and it does not shrink like primer does.


I agree that the wheel well should have been ground and filled looking back at it. Unfortunately, we are running very short on time (trip is in November and still have to address brakes and tires). This should be ok, I hope. 


The roof is not being painted. I went about 14" in and purchased a white paint that is close to the current color. The white paint is already on the Travco and it is a pretty good match. You can't tell from above.


I would love to have scaffolding and even made a makeshift out of a 2x12 a 2x6 and two ladders. However, the backyard where we are painting is very very uneven which prevents this setup. I've been using the ladder, it stinks and I'm not expecting a 100% professional job. This is the first time tackling paint like this and it is a learning experience. I'm sure it will be better than it was when we are done, which is what we are going for.

So with this post we have finally caught up on the last 4 months of work. There's not much to say about the work done last weekend other than finding someplace that will mix and sell paint is more difficult than you'd think. After calling several places that were Jobber only, we finally located an O'Reilly Auto Parts Store in Rockford Ill (about 40minutes from us) that would mix paint. I spoke with Bonnie (a store employee) over the phone to verify that they would sell to us and they could do the paint color we were looking for.

The wife and I took a day off of work so we did not eat into our weekend project time and headed to Rockford. We spent about an hour and a half at the store with Bonnie and thoroughly enjoyed our time. She was very knowledgeable and just fun to work with. We did however clean her out of paint...I apparently forgot to mention in our phone conversation the amount of paint we would need...lol. (BTW for those keeping score at home we purchased 1 gallon of white and 2 gallons of color)

We had our colors picked out before we arrived, both period correct Chrysler colors. They are not original Travco colors, but to be honest the Travco line was pretty limited in variability and we didn't want a carbon copy of someone's rig. The main color was easy, with a little sleuthing Bonnie was able to find a match in her database. The white we had picked out was another story. There was no record of it and we couldn't find a formula, RATS! My wife is a graphic designer and is pretty good with colors, so we looked at their stock samples and picked a color that we thought was pretty close.

We've had a pretty nice summer, but when it came time to paint last Sunday there was spotty showers in the forecast for the early afternoon. Paint wasn't laid down until almost 3pm which meant that taping was delayed several hours. The paint is an acrylic enamel with a fast dry reducer and hardener. It is mixed in a 8:1:2 ratio. This basically means that for 1 quart of paint you add 4 ounces of hardener and 8 ounces of reducer.Here's the results from last weekend.

I have to readjust some of the tape lines, but I am very hopeful to have the rig in full paint come Saturday!!! Then Sunday begins reassembly and hopefully next week will bring new tires! I'm also buying a Dinette bench out of a GMC, with a little modification it should fit in the Travco and give us more seating!

We started early on Saturday, partly out of excitement and partly out of anxiety. We wanted to get this thing painted so we can move forward.  :)rotflmao

My brother and myself finished taping and ran acetone over everything one more time. Then it was time to hit the paint. For the main color we chose a 1950's dodge truck color called Banner Green. This shot is with about 2 of the three coats of green we put on.

I got to admit that we were a little nervous seeing all of the green at this point. But those fears were alleviated after the third coat and the reveal of the white. As my wife said in regards to removing the tape, "It's like unwrapping a present".

All wire nuts on the rear lights were removed and the wires were soldered together for a better connection (solved my brake light turn signal issue)

Coming from someone who has laid down a couple hundred paint jobs in his time, It is hard to believe that is your first time. I love those rear marker lights, would hate to have to find replacements!

Thank's Rick :)ThmbUp  There's some definite mistakes in it, the camera hides a bit. However there are no runs which I'm really happy about. After airing out for a week there's a little more orange peel then when these pictures were taken, but still not bad. My biggest issue is the damn tape. I'm kicking myself so hard about that it's not even funny. I am going to try a few things to make it less noticeable, but most likely I will be sanding down the white area and respray it next year.

Well I had a pretty easy weekend of work after last weeks powerhouse painting session. First thing that happened since last week was getting a new Dinette! Super exited about this. It is a flex steel brand and came out of a 70's GMC Kingsley. The owner of the GMC actually delivered it to me on his way home from their big convention!!!! I'll need to do some modifications to it to work in the Travco, but it shouldn't be too bad. Cool thing is that Travco actually made the first interiors for the GMC's and the bed is very similar to what the Dodge would have had.


We had a busy day on Saturday with Girl Scouts and a birthday party. I replaced a couple of bulbs which fixed the last of my turn signal issues, I hope. I will still replace the flasher as the old thermal unit is very slow, but for now I have both turn signals back. Then I finished mounting the rear bumper. I still have to wire up the tail light and remove the crappy job one of the previous owners did when they added a trailer harness.


One of the big issues we've had is that the factory mirrors were busted up pretty bad. I would have loved to just put the old ones back on, but the mounts were held together with hose clamps and were severally pitted. Unfortunately, there doesn't seem to be an exact replacement available. But I did pick up some off of Amazon for $14 each that I think look GREAT!

I need to extend the passenger's side up about 4-5 inches in order for it to be useful. Not sure how I'm going to do it yet, considering finding some chrome turnbuckle type nuts.

The rest of our weekend was spent working on the interior. We finished off the shoe mold base trim and added some vertical trim to hide the seams in the panels. I also added aluminum molding to the outside corners with countersunk screws. My wife added the tile look adhesive back splash and I also pulled the bad power steering hose to have a new one made this week. All and all, not a bad amount of work and I think it had a big impact on the look of the interior.

This weekend we accomplished a lot of necessary things, but not a whole lot that was really photo worthy.


The first thing we did was pull the bad power steering hose and run it to NAPA. Unfortunately, they were not able to make the correct fitting. I then went to a local hydraulic hose manufacture who was able to make one in 15 minutes for $55.


I also got around to changing the oil while I was under the rig working on the hose. While assisting me from inside the cab, my brother noticed that the passenger side shock had come loose from the upper mount. The nut had worked its way loose and been lost along the way. I pulled the nut off of the driver's side shock and ran to Home Depot, unfortunately they have crud for hardware. I then went to Farm and Fleet, who also didn't carry the correct 5/8" fine thread nut. I eventually found a nut on a farm implement pin which meant I had to buy a pin I didn't need for a grade 8 nut I did need. sheesh. Long story short, it is nice to have fresh oil, fully sorted out shocks and power steering again.


We also attached some new drip caps we got from Vintage Campers (http://www.vintagecampers.com/vintageparts.php) I have no affiliation with this company, but they were a real pleasure to work with. I made a mistake on my order and they contacted me right back and worked to get it right. The profile is a little different from the busted up originals, but I think they look really snazzy. I'm glad we did not paint them, the aluminum look really lovely.

I soldered and installed all of the 12VDC lights and tested them for the first time. What a relief when they all worked.

I installed the new mirrors a couple of weeks ago and they look great. Unfortunately, the passenger side is too low and completely unusable. I looked locally and could not find any sort of standoffs that would work. So I made these out of some threaded rod thingy (official term) that my dad had and an acorn nut to allow for more thread penetration. They are not pretty, but they are solid and will hold the mirrors up high enough until I can locate something nicer. Best part is I can now see out while backing, which is very nice.

Not much of an update, but I drove it in to work this morning! 30+ miles of bumpy back roads to jar you teeth and loosen everything up. The old girl road well and the new tires are a dream. I have some tweaks that need to be made to the mirrors but they held up well and I can see down the side. The old girl pulls fairly  well up to 60 and then starts to surge/sputter, I'm planning a full tune-up next weekend which I hope fixes the issue. This weekend the new master cylinder is going on and then a few other details will be created. I only have 3 weekends left before the trip, which is feeling like a freight train heading for me at full force.

Well, the trip home was not as successfully. Polly shut down about 5 miles from my parents house. I lost all power to everything. I was able to get it started again by jiggling the ignition switch, so a new switch is in my future. I made it back to the parent's place without any further issues. On Saturday I started tackling the brake issue I've been having. What was going on was I would apply the brakes and there would be little to nothing. Then I would pump once and get 1/2 peddle, then on the third pump it would be very hard. So I pulled the master cylinder and sure enough there was brake fluid in the boot indicating that the rear seal was failing. A new Centric master cylinder had arrived and I installed it. There was an issue with a stripped fitting, a few cuss words and it was eventually in place.

I did the two man method of bleeding the brakes with my brother pumping and me working the bleeder screws (note this was done after a successful bench bleed of the MC). I started with the near booster valve. Then the second booster valve then the farthest wheel cylinder working to the nearest. The only place I got anything that looked like air was out of the second booster. No matter how much I bleed (at least 15 cycles) I still had what appeared to be foamy fluid and sputters. However, at the time I thought this was due to the fact that I could only partially open the valve.

After the bleed there is very little resistance to the brakes. The peddle goes about 3/4 to the floor before I really start to feel it engage. It never "pumps up" no matter how many times you stomp on the brakes. They also do not pump hard when the car is not running. However, when you do slam the brake peddle it does bite fairly well. It has been suggested to me that there is still air in the brake lines and that the two man method will not work on this vehicle. I am looking into having a mechanic bleed the brakes.

On Sunday I moved on to other general maintenance. I dropped the transmission pan to see how the 10K rebuild was doing. The fluid came out clean and red and did not smell burnt. There was some debris in the pan though.

I cleaned it all up, installed a new filter, gasket and dropped in 4 quarts of fluid. With the bad brakes I did not feel real comforatable driving it until it warms up to check the level. Here's the clean pan.

After the transmission I moved on to do a general tune up and valve cover gasket change. The valve covers had been leaking and it looks like the previous owner tore the gaskets and tried to put them back together with sealant.

I changed the fuel filter, air filter, cap, rotor, plugs and wires. Everything was actually in pretty descent shape except the fuel filter. Rust colored gas poured out of it. I replaced it with a clear filter so I could keep an eye on it. After everything was assembled, I tried to start the engine but I did not have any spark. Since I had issues on Friday with the ignition switch my first step was to check that I had voltage to the coil and I did. Since nothing was discharging out of the coil and the points looked great, that left either the coil itself or the condenser. I found that the wire from the coil to the points was loose on both ends. Since I had to pull the wire for the condenser off to clean everything up I decided to replace it. Let me tell you that is one tiny screw. I was using a magnetic screw driver and still managed to drop it twice. The second time down the distributor, so out came the distributor.

With the distributor back in with a new condenser and all connections tightened up we had spark once again, but it still wouldn't fire. After futzing around a bit, I noticed that the fuel filter was dry. We unhooked the supply line to the fuel pump and allowed it to suck out of a little can. After filling the filter bowl (only ever gets about 1/2 full) the engine kicked over and ran. We replaced the line and with the extra vacuum/revs the engine provided the fuel pump was able to provide fuel to keep it running. So I believe this indicates that the fuel pump is weak and will need to be replaced.

While it was not a 100% successful weekend, I did discover two problems that could have stopped us on our upcoming trip so that's nice. I sure hope the mechanic will be able to sort out the brakes and that it is just air. I'm starting to suspect the master cylinder.

The fuel issue you are describing sounds like it could also be a dirty filter sock on the pickup in the gas tank which is restricting flow to the pump. Put a vacuum gauge between the pump and the tank and if you get a vacuum reading you have a clogged pick up. You could just take the gas cap off and blow air through it and that will either clean off the junk on the sock or blow the sock off. This will allow full flow but you will HAVE to run a filter before the pump from then on.

Still having issues with the Brake system. I bought a power brake bleeder and pushed 96 fluid ounces through the brakes lines and the pedal still goes to the floor. I started my bleeding at the two power boosters then the passenger rear and worked my way to the driver's front. I did push a bit more air out of the system. It is my understanding that if there is air in the lines the Dodge Master Cylinder has check valves in the ports that have to have enough back pressure to open or they will bypass. I'm hoping that this is the issue and that it is caused by air in the lines. If it is not, then the new master cylinder must be bad. Polly is going to a shop, because I do not have time to deal with it. Hopefully they can figure it out.

On the home front not much photo worthy was accomplished this weekend. I did make a new cover for the radiator on the generator. I used Heating system aluminum flat bar (the kind that joins 2 square ducts together) for the trim and a sheet of extruded aluminum for the grating. It is not original, but the rounded diamond pattern is identical to the heater grate inside. I think it looks like it belongs there and it is at least better than the Aluminum register returns that was put on by a previous owner.

Peddle bleed your brakes again with your buddy....Are you still getting air out of one of your Hydrovacs? If so, it's more than likely your new MC.

Ive been down the road your on, and I used my pressure bleeder thinking I had all the air out of the system (no air bubbles), only to find out when I did the conventional bleeding with a second person (because I could never get peddle), I always would get constant air bubbles out of one of the hydrovacs...drove me nuts, I rebuilt both HV's, all new rebuilt wheel cylinders, a few new brake lines.... Finally tore the MC apart (it was a new MC too) and the MC casting was junk, totally rebuilt junk! The MC would suck air on the back stroke (inner bore was gouged and worn) I went through a few gallons of fluid...let me tell ya.

This is where I am at with this, I think the Master Cylinder is toast. I only have 2 weekends before I am supposed to drive this thing on a 3000 mile trip through both the Smokey and Appalachian mountains. I just do not have time to mess around. So it is going to a large truck shop that has the proper bleeder equipment. They are going to attempt to bleed the brakes tomorrow and hopefully be able to report back all is well. If not, I hope they will be able to fix whatever is wrong.

Thank you for the kind words Cosmic! I agree it really is a love hate relationship. My wife helped me a few days ago and apparently I talk and cuss to myself a whole lot while I wrench. No wonder she doesn't want the kids under there with me.

On the Travco front it has been an emotional roller coaster of a day. I took some personal time off work this morning to run the old girl in to the shop that we had an appointment with. She fired right up and idled like a champ in 35 degree weather. That's good, before the fuel pump replacement she coughed, sputtered and was all together cranky when it was cold. I let her warm up for a few minutes and then eased her out of the drive way and down a steep steep hill. Brakes were not great but they stopped me. I flipped on my turn signals and nothing. My heart sank, I just replaced the flashers and they were working great. I flipped on the Emergency Flashers and they lit up like they are supposed to. I decide to press on the few miles to the shop. She's running great, accelerating strongly up hills that it barely made it up a couple weeks before. Heck with in a few minutes I turned the heater on and was pretty toasty by the time I got to the shop.

I drop it off the shop and got a ride back to my car which I left at my parents place. Just as I'm pulling out of the drive I get a call from the shop saying that they can't work on it. It is just too big for their equipment. My heart sank. They suggested another shop down the road, but that was no good I'd called them and they did not have the equipment. They offered up another shop which was 15 harrowing miles away. This shop could get it in and look at it today.

I had my choice to make, slow roads with traffic and lots of stops or the interstate at 65mph and no brakes....I chose the interstate as it would only be couple of stops before I was there. It was really nice getting Polly up to speed. Before she just wouldn't do over 60mph it was like she hit a brick wall and would surge. Now she pulled right up to 65 and was ready for 70. I dropped it off at the shop and in less than an hour they had my brakes fixed...They just needed to be adjusted....I'm a buffoon. They also found that the U-Joints were about to fall out and did not suggest driving it at all. I asked them to replace all 3 so I will have more time to devote to putting it all together this weekend.

So today started out bad and I still need to figure out what happened to the turn signals (I'm voting for a fuse) but it ended with finding another issue that could have stranded us before the trip and the brakes that have given me so much frustration are back to operational. I'm excited to pick her up tomorrow, she's gonna drive like she was new.

I thought I was having air issues. Soft to no brake pedal, but with some grip at the end of travel. Turns out that was because nothing was touching in the back and only a bit in the front....weird part is that I didn't have this issue before changing the Master Cylinder. So I was of the mind that I did something to inflict this problem. Either the Master Cylinder was wrong or there was air in the lines. I had long discussions on a Facebook group and someone even mentioned brake adjustment, but it was quickly ruled out because I didn't have the issue before. Apparently the bad Master Cylinder was masking the issue in adjustments. I'm just glad it is over and I didn't lose a weekend over it.

It sure didn't make a lot of sense at the time as you could pump and they would be fine before the MC change, but now it does. If the shoes do not contact the drums then there is no back pressure, no back pressure then you cannot pump up your brakes.

On Friday we stayed up until 2am recovering the folding couch in vinyl. Carmen had been working hard on sewing it up and our hog rings had come in. I didn't get it 100% straight and I think in the next year or so I will pull it out and redo the foam. On Saturday we hauled the couch and the GMC dinette out to my mom and dad's to begin mounting them in Polly. We had to do a lot of trips to the hardware store and the dump so we lost a good portion of Saturday to the windshield. The GMC couch is a horrid orange and Carmen just couldn't stand it. So one of our trips was to Target for 2 shower curtains to use as covers. Carmen cut them up, pulled them over and hog ring'd them on to the frame.Today we cut some thick angle iron and started mounting the seats. We tried to run a piece of angle iron between two of the grade 8 bolts whenever possible. I burned up 4 drill bits drilling the metal but I got the couch, the dinette and 2 of the 7 seat belts mounted. The last time I drove the old girl the turn signals stopped working. I figured it was a blown fuse and I was right. Easy fix right....NOPE! Every time I turned on the right turn signal the fuse would blow. It wouldn't blow on the left signal, flashers, brakes or taillights. I did some investigating and determined the issue was in the signal switch. So off came the steering wheel (I love rent-a-tool programs) and sure enough there was a bare wire on top. I think all of my climbing under the dash last week fixing the dash lights and pulling on the steering wheel ended that little wire. Luckily there was no damage, so I taped it up and put it back together. Yay turn signals!
I went to run the engine to turn on the dome lights (no house battery yet and it was dark) and they wouldn't turn on. They had worked Saturday, but not today. The dome fuse was good, but there was 0 power making to the secondary fuse panel.This panel is fed off of a small inverter that is powered by the alternator and/or the house battery.  I checked the output of the alternator at the big connection and 0VDC. I guess with all of the shorts on the turn signal it took the alternator out. Joy! At least it happened now instead of in the middle of the up coming road trip. Sorry, no pictures this time.

Most alternators will show battery voltage at that terminal even if it is not charging. You might want to investigate further and make sure you are getting voltage to the field terminal and also make sure the charging wire is connected correctly.

It was working Saturday night and then nothing Sunday. I'm heading over tonight to do more investigation. I think the first thing I need to do is to make sure that the IGN terminal is getting 12VDC with the ignition on. It is my understanding if I have voltage there and nothing on the Field terminal then the Alternator is bad. If not, I need to look for why I do not have ignition voltage.

I am getting voltage to the Battery Isolator from the Ammeter. I get full battery voltage with on the Voltage Regulator IGN when the wire is disconnected, but only 1.5VDC with wire hooked to the Voltage Regulator. If I jump the Batter Isolator to the Alternator circuit the house side 12VDC gets energized.


Jumping the IGN to the FLD did not make a change.

As long as the field wire is energized with battery voltage when the key is on then the alternator should charge the battery ant 14.3-14.5 volts. A fully charged battery with no parasitic loads may show less. If the alternator has a built in regulator you may have lost the regulator only. I forgot you are working on a pretty old unit and probably have a separate regulator.  D:oH! I am kind of rusty on diagnosing those old systems but let me know what you have and I will shake the cobwebs loose. W%

Thanks Rick. I have a single field alternator with a mechanical voltage regulator. I'm fairly sure it is the alternator at this point. I think the battery being at 13.5 is high enough to cause the Voltage Regulator to short the IGN signal to ground giving me 1.5VDC when it is hooked up. By bypassing the VR it should have kicked out voltage and it does not.

There is a wire junction within 8 inches of the alternator and I have voltage here. I couldn't get a good connection on the FLD terminal itself so it is possible that there is an issue between the junction and the connection, but I didn't touch that.

I would guess the brushes are worn out. Sometimes tapping on the alternator while it is running will get it to charge for just a little bit, that is a dead giveaway for worn brushes. If you are going to depend on this unit for actual use you might seriously want to look into a more modern alternator. There are one wire alternators out there to fit almost anything and that should fit you bill. They are usually high amp models too.

Wow it's been a heck of a long cold weekend. Friday I fixed the charging issue by replacing the alternator, field wire and ignition wire. All were bad. Saturday I wrapped up the wiring, cut new brackets for the seat belts, mounted a cabinet door, temporarily fixed the bathroom door handle and mounted the dinette. Sunday I finished the seat belts and then noticed that the thermostat housing was leaking. The went out and got a new stat, housing gasket and sealer. Autoparts shopping is her new favorite thing, she tells the guy what she wants and they go get it for her. She loves it! While she was out I installed 2 more lights, fixed a wire to the license plate light and taped up the crappy trailer wiring install that was left with bare wires.  I also fixed a couple of clearance lights that were not working and put the non operational clock in the factory hole. I honestly just got tired of looking at it, lol. I also installed some of the curtains the wife made. Btw she covered the dinette as well, she just couldn't stand that much 1976 in the rig. We ran out of time and money so the dinette is partially covered in Target shower curtains. Hey, they are water and mildew resistant right? I had to do some modifications to the seats as they came out of a GMC motorhome. I welded in some angle iron to one seat and made a center tab to attach the seat belt on the other

While the wife was out I went to kick the old girl over to generate some heat and the battery completely crapped out. So when she got back from her running around I sent her back out. She got a new battery and cable ends. While she was out I installed the thermostat and gasket.
I re-tightened the valve cover and transmission pan bolts as both were leaking (I had gone easy in them when I replaced the gaskets a couple of weeks ago). I also installed the table.
If you've read this far then your in luck cause I'm almost done. With the new battery and cable ends she turned over like never before and the thermostat gasket didn't leak. I finished off the night by making a spare tire holder and a battery holder. Sorry no pictures of those, but here are some of the completed interior with my youngest daughter hamming it up.

A couple hints on the welding. Where you have your ground clamp be sure to grind it to bare metal. A good ground is needed for a good weld. And turn up the heat a bit on the welder.

The distance on his ground is alright, that is mainly a high amperage DC thing where magnetic flux comes into play. And amperage loss if you get way far away. I'll bet he is using flux core wire feed from the looks of the spatter and flux smoke marking.

Rick nailed it. It is a 220VAC wire feed with flux core wire. I ended up turning the power down on the tab because I was blowing through the seat metal.

Went out to drive the old girl last week, we had reservations for the weekend and were exited to finally spend a couple nights in the old girl. While warming up in the drive way she died. Took some troubleshooting but I finally pulled the distributor cap and turned the old girl over. The points were only touching 5 or 6 of the lobes. The shaft was wobbling badly, without a replacement available I had to cancel our reservations.


I replaced the distributor last Monday and she was running great again. I have a new carb and two good exhaust manifolds to swap out and figured I would bring it out of my storage spot in order to work at it at home. Oh, And better to lose the brakes there than on the move! Is that a single stage brake system? I notice it went right to the floor like there was no second stage.

I cannot run it for very long as the fan belt is missing. I think there are a few screws and the guard will come off to allow replacement. But I do not know the size of belt that I will need. Anyone have an resources for Kohler generators that may have the belt size?
